Thermwood Announces Vertical Layer Printing

Thermwood has released a Vertical Layer Printing (VLP) option for its LSAM (Large Scale Additive Manufacturing) machines. This option allows parts to be printed which are as long as the machine table itself.

It does this by adding a second moving table, mounted perpendicular to the main fixed horizontal table. As layers are printed, this vertical table moves after each layer is printed, growing the part along the length of the machine rather than growing it upward. Thermwood’s “controlled cooling” print technology minimizes sag, which might otherwise pose a serious problem if the part were kept at an elevated temperature, as is common with traditional thermoplastic composite printing.

As previously announced, one of the initial parts printed with this system is a 12 foot long, carbon fiber reinforced ABS trim fixture for use in the production of the Boeing 777X aircraft.

VLP More Info

During development, Thermwood has vertically printed and validated the use of a variety of polymers, including high temperature materials such as PSU, PESU and PEI with good results. It appears that parts printed using VLP are structurally and functionally identical to parts printed in the traditional horizontal layer orientation.

This means that, just as with traditional horizontally printed LSAM parts, molds and tools printed using VLP maintain vacuum in an autoclave to aerospace standards right from the machine, without the need for any type of external coating.

Versatile Vertical Layer Printing

During VLP printing, the growing part rides on Teflon coated stainless steel belts. The belts and table drives (which can be fitted to any LSAM that is at least 20 feet long), have been designed to process parts which weigh up to fifty thousand pounds. Thermwood believes that this is more than adequate for anything customers are considering today.

Print Long Parts in One Piece with VLP

The main advantage of Vertical Layer Printing is that long parts can be printed in one piece.

While it might be faster to print multiple sections of a large part simultaneously, they must then be bonded together so that they can be machined as a single piece. There are some disadvantages to this approach:

  • It requires time, labor and effort to machine mating surfaces, glue them together and wait for the adhesive to completely cure.
  • It may also require more than one bonding session for a larger part which typically requires more time and effort than simply printing the part in one piece.
  • Also, gluing printed parts together generally only works for certain room temperature or low temperature polymers.
  • Higher temperature materials are generally chemically and solvent resistant enough that they don’t bond well enough for autoclave use. This means if you want to 3D print a really large autoclave tool using a high temperature polymer, printing it in one piece is the only real option. Thermwood’s VLP now makes this both feasible and practical.

Quick Change from Horizontal to Vertical

VLP has been designed so that the machine can be reconfigured from standard horizontal layer printing to vertical layer printing or back again in a matter of a few hours. It is clear that technology exists, right now today, to 3D print large autoclave capable aerospace tooling on a production basis. Thermwood has already been granted patent protection on key aspects of its Vertical Layer Print technology.

Boeing and Thermwood Partner to Demonstrate New 3D Printing Technology

Boeing and Thermwood have employed additive manufacturing technology to produce a large, single-piece tool for the 777X program.  The project is demonstrating that additive manufacturing is ready to produce production quality tooling for the aerospace industry.

Thermwood used a Large Scale Additive Manufacturing (LSAM) machine and newly developed Vertical Layer Print (VLP) 3D printing technology to fabricate the tool as a one-piece print, eliminating the additional cost and schedule required for assembly of multiple 3D printed tooling components. In the joint demonstration program, Thermwood printed and trimmed the 12-foot-long R&D tool at its southern Indiana demonstration lab and delivered it to Boeing in August 2018.

Boeing Research & Technology engineer Michael Matlack believes the use of Thermwood’s additive manufacturing technology in this application provided a significant advantage, saving weeks of time and enabling delivery of the tool before traditional tooling could be fabricated.

The tool was printed as a single piece from 20% carbon fiber reinforced ABS using the Vertical Layer Print system. Boeing purchased a Thermwood LSAM machine with the VLP functionality for the Interiors Responsibility Center (IRC) facility in Everett, Washington.

The ability to quickly produce large-scale tooling at a quality level suitable for a real world production environment represents a significant step in moving additive technology from the laboratory to the factory floor.

Thermwood CNC machines are used across a wide variety of Industries.  One Thermwood Customer – Universal Plastics and Mayfield Plastics - are involved in the thermoforming of plastic materials.

Since Universal Plastics was founded in 1965, they have been a leader in the thermoforming industry.

The Universal plant has over 95,000 square feet and over 80 employees.  As Universal Plastics has grown, they have refined and further developed the thermoforming process to allow the manufacture of large and complex products that could never have been conceived in the previous generation. Today’s thermoformed products can match the quality and finish of injection molding, in high performance plastics, and in sizes that dwarf the capabilities of most molders.

Universal utilizes Thermwood CNC machines for trimming of complex thermoformed parts as well as producing thermoforming tooling.  In fact, Universal and Mayfield Plastics have purchased 10 Thermwood C67 machines in the last seven years.

Thermoforming tooling can be built from wood, composite, cast aluminum, or machined aluminum billet. Temporary molds are commonly built of wood or composites, which can be easily machined. Permanent tools are either machined or cast aluminum, depending on the depth of the tool. Thermoforming tools can be modified easily, so changes can be made quickly and for much less money than the hardened steel tooling typical of molded parts.  For this reason alone, thermoforming is often the better process if your design hasn’t been solidified.

Universal believes quality parts are a direct result of quality tools, and take great pride in making quality machined or cast aluminum tools that deliver consistent quality products year after year. Our 5 full time toolmakers have a combined 100 years’ experience in tool and fixture making and they build many of tools in-house.

Mold makers use cast aluminum molds for larger quantities production. Aluminum molds are designed by CAD designers.  Once designed, these mold designs are transferred to Thermwood CNC routers that produce the patterns required for the final mold.

Also of note, the Western Mass Chapter of the National Tooling and Machining Association conduct several tours of member companies each year to give the membership a view of the diversity of the companies that do machining.  About 25 members of the WMNTMA visited Universal in February for a tour of their facility and in particular, to review the mold making and machining capabilities. Universal produces about 30% of their tooling and the balance is purchased from tool vendors around the country and area.

Thermwood has developed our new Five Axis Alignment Verification Routine which is used to record and populate the alignment measurement values into the Thermwood QCore control system (after machine alignments are manually performed).  

This routine automatically checks alignment in multiple axes and allows alignment to be quickly verified between jobs.  The routine compares the measured values to the default values.

Thermwood Corporation, always on the cutting edge of technology, is now taking its CNC expertise to new markets

The Thermwood Corporation has never been intimidated by technology. Founded in 1969 as a plastic molder for wood-grained parts for the furniture industry, the company developed their own CNC tool in the mid 1970s.

"We ended up building the first CNC control system ever offered commercially," says company founder and CEO Ken Susnjara. The company developed its own operating systems and evolved their CNC routers into a very powerful and capable system.

Used to cut, trim and shape a wide variety of materials including wood, plastic, composites, foam, honeycomb core and non-ferrous metals into either flat or three-dimensional shaped products, CNC routers have changed the face of the machine industry. Thermwood is the oldest CNC router company in the world and the only CNC manufacturer in the country with a GSA certification.

With customers ranging from NASA to Broadway, Thermwood offers a wide variety of systems, in both three and five axis configurations in a wide range of sizes. The company has also become a major international player with operations across the globe.

NEW MARKETS

For many years, Thermwood Corporation has been extremely successful focusing on three key markets: woodworking, plastics and aerospace. However, the company has recently begun expanding into new markets, such as the growing wind sector.

"We've made a huge number of changes in the downturn," says Susnjara. "We've revamped marketing, targeted the wind energy market, and created some new machines. We didn't pull into our shells. You have to go out there and get the business."

With Ken's son Jason Susnjara heading up the marketing department, Thermwood Corporation has embraced online marketing and begun attending new tradeshows, opening doors into new business sectors.

"We had a traditional marketing plan that had worked well for us, but over the past few years we have begun embracing electronics and becoming internet savvy. It's worked rather nicely. By spreading out our marketing we have been able to pick up business in new sectors," says Ken Susnjara.

Entering these new markets has been essential as the economy continues to struggle. "The biggest trends are our competitors going out of business," says Susnjara. "We are in a dozen markets in 35 countries, and we would have never believed they would all dip at the same time."

But the company has taken the down time to revamp and is now excited about the future. "As the economy recovers we will be much stronger," states Susnjara. He believes the economy is turning around and is excited that more and more companies are beginning to adopt CNC technology.

IMPROVED MACHINES

As Thermwood enters new market places, the company has also developed larger, more accurate machines. However, one problem with large machines is the head alignment. Ensuring accuracy comes with a high cost.

To solve this problem, Thermwood has employed 3-D laser systems to measure the exact position of the head everywhere in the working envelope. They then developed technology that allows their CNC control to take this data and compensate for any machine error.

This system cuts down on the cost, making it practical to build larger machines. "We have sold 60ft machines and with the new system we can run the Z axis into the 10-12ft range," explains Susnjara.

As Thermwood continues to improve its systems, its technology continues to become more accurate and easier to use. For example, mounting a fixture used to be a task that could take hours of painstaking work, but Thermwood's new technology can transform the program to match the fixture instead of the other way around, cutting out hours of work.

"Things that used to take a lot of time and skill are now being handled in the control," says Susnjara. "Once we discover the needs of a client, we can generally come up with a way to meet those needs better than our competitors. We can offer the machines for 1/3 less money with specs that are better."

Thermwood hopes to apply this technological savvy to the growing wind sector. Susnjara says the company has programs in place with leaders in the industry and is excited about the "unique technologies they will be able to bring to the industry."

STRONG RELATIONSHIPS

Thermwood is able to offer flexible technological solutions to its clients thanks to the hard work and skill of its employees. "We get pretty good folks. This area has a strong work ethic and skilled people," says Susnjara.

In fact, he says many of the people who were with the company in the beginning are still there today. Their very first employee just retired last year, and many employees are second generation. And while there have been layoffs and pay cuts due to the economy, Susnjara says that in a normal year a turnover rate of 1 or 1.5 percent is bad.

Thermwood also cultivates long-term relationships with its vendors and distributors. Having been in the same business for so long, they have maintained great relationships with all of their vendors. "We have a philosophy that everyone needs to make money. We don't squeeze our vendors. It's better to create relationships where you support each other," says Susnjara.
